a hydraulic separator is a great option. It gives you air, dirt, magnetic, and hydraulic separation in one device. Quick and simple to pipe.
I added a HX pump, I’m not sure how or when that circuit is operated? Does it just maintain the hw tank temperature?Expansion tank connects at either of the lower sep connections

This is your outside line — perhaps from a well to the house? If so, you'll be a lot happier using polyethylene or other flexible plastic pipe…

1" would be your best bet . Use the boots for the fittings , buy a roll of the tape , and order 20% from what ever you figure ..
Its a sightless cost ,but you will feel better ..

Glad you found the issues.
Sometimes old tools are better than new shiny tools. It like having a multimeter that doesn't work. If you can't trust it it leads you down the wrong path
Not even looking at the sub cooling if the OA is 87 your liquid saturation can't be below that temp but its 10 degrees less. LL temp of 90 seems low with an 87 OA so the whole high side seems wrong. But you already found the issue

@PatB there should be a vent on the one pipe rad and a main air vent on the pipe below in the basement

Some industries did, maybe still do, have paid tech support. Early in the call they get you CC number. In general dealing with the general public can be very time consuming.
Your situation is a bit different, you seem to know exactly what you want, you just can't find it.
