we usually used clips from either uponor or sioux chief. But really only for return bends we pretty much always installed extruded aluminum plates for floor heat.

I prefer the Forecast sales beveled washer & bibb screw kits. In the mid 1980s, when I started, there were still tons of old style faucets & shower bodies. It was fun to rebuild stems & I have a full tool box with 6 different seat tools, et cetera. Mad Dog

Same here. I also like to us the red washers over the black when available. They seem to last longer and don't leave a black stain on anything including my hands that never seems to wash off.

As far as PexA o2 barrier , I kinda really like Mr Pex . Sounds corny but the founder of this company was one of the original guys responsible for Engel method . It's a bit less expensive than Uponor but a bit more flexible

oxygen barrier pex or copper pipe or coper tubing. you need to replace the cpvc too.

Correct, the tank connection establishes the PONPC. So any distance between that point and the circ inlet has a small amount of pressure drop. How much? It depends on pipe size, flow rates, type of fluid.
I suppose you could put some numbers to that small pressure drop, if you had all the data. I would suggest as close as possible. A few to 5' would not be a deal breaker.
One goal is to have all the circ ∆P pressure differential added to the circuit.
An example of the small "droop" here.
What you want to avoid is pulling a sub-atmospheric condition, negative pressure in the circuit. Under that condition, air could be pulled into an auto air vent, for example.

The circulator pumps want some positive pressure at the inlet. Grundfos shows anywhere from 1.3- 4 psi at 140- 190° water temperature. The hotter the water the more prone to cavitation without adequate NPSHr net positive suction head required

Uponor is always the 'go to' for fittings, and Pex A pipe. Largest I.D. fittings. Most readily available and well supported.

this is my poor excuse of a diagram. The guy I bought my house from installed the system himself. I appreciate your expertise, and will be looking into those possible causes this week. Im sharing the drawing because ive also wondered if maybe there is a flaw in the design

Well one question I would have is, did it behave that way with the old control board ? If not, maybe it is a setting, but that seems odd.
What if you (as a test) just disconnect the DHW thermostat from the boiler. What does it do ?
