Please keep your old wood windows. The old-growth wood in them will last a hundred years longer (or more). Repairs to pieces on the windows can be made yourself or by a knowledgeable carpenter.
Re: wood window repairs and improvements, I'd recommend "The Window Sash Bible" by Steve Jordan - great book on renovating wood windows. I would get a set of professional scrapers and infrared lead paint removal tools - available from . It is relatively easy and low cost to effectively air seal wooden windows. I removed sash weights from the upper windows (most didn't operate anyways) added 2-1/2" of foam insulation in that part of the pocket and retained lower sash operation. PM me if you would like more details on what I did.
Single-pane windows can have wooden storm windows added. This will double the R-value of the window and increase comfort. Adding indoor shades of some kind will add another R-1 (or more) to the window. Given that a really good new window is probably R-4 or R-5, this gets you most of the way there and costs a lot less than new windows (which will likely look cheap and need replacement in 15 years or so).
I kept most of the wooden windows in my house (except when renovations required new windows). If I replaced all of the large wood windows on the first floor I would have spent another $30k (or more) on good quality Marvin replacements. That was money better spent elsewhere.

Cast iron would be better, last longer than steel.
Energy Kinetics would be the most efficient. All their parts are easily accessible. Depending on model, there are easy work arounds to keep you up and running while you get the parts. Basically, depending on model, it's either the Energy Manager, which can be put into service mode and still work properly, or the aquastat, which can use an off the shelf Hydrostat with a slight wiring change.
Most important is a properly sized, properly installed, properly commissioned system.

There is nothing wrong with a steel boiler for hot water heat. No sections or rubber gaskets to leak.
Steel was used in the past and lasted a long time. With the way CI boilers are now I have no doubt that a steel boiler would outlast a Burnham

I took a closer look and see the return sensor. but I do not see tghe option in the Tekmar to select that boiler supply sensor as a return mounted sensor as other Tekmar controls have. But I didn't look at the entire manual either. So if that is the case then toy have no other option for prolonging the burner on cycle since you don't have a large enough load to cause the burner to operate more than a minute and a half. The only other option is to use a buffer tank and draw that small load from that tank for as long as it can offer enough heat. When the tank reaches a low temperature then charge the tank again with a 8 to 10 minute burner on cycle to heat up that larger mass of water to start the process all over again.
As you add more load, the cycles will get longer. You can try to add a hot water duct coil to the furnace and stop using the furnace burner in leu of the boiler providing enough heat with its additional capacity.

As I see it…
The first initial problem is the two controls (Tekmar & Hydrostat) concussing with settings.
The second problem may be you need a small buffer, but I would wait until you have all your connected loads.
I (we) need you to go thru the Tekmar, line by line, and list all your settings.
For starters on the Hydrostat, turn your economy setting off, set you high limit to 190 (it's your second high limit) the diff to 10°, the low limit off, and enable Circulator hold off.
Then we can tweak the Tekmar settings.

furnace was fully serviced and given a good bill of health at end of last season, so 2-3 months of light use, 100k btu used only to heat 300 sq ft utility room to 55 degrees and it never even had a hiccup until this.. chimney is new, replaced beginning of season. pre-fab insulated metal. we did have extreme wind last week, maybe like 40-50mph gusts, could this have caused back pressure issue? the chimney is also very short, slab on grade, single story with flat roof, so chimney is only like 9 feet tall, just wondering???

If you're talking about the burner coupling, and the burner coupling was melted, then it needs to get checked. Combustion, smoke, and draft tests.
