Contrary to popular belief, the client isn't automatically correct. That said, try at least to be sure that the installed radiation can support the full output of the chosen boiler.

EEEK. Is that poor boiler really sitting in a pit? Asking for trouble.
Step 1. Make sure you have the sizing right. Mod/cons are wonderful gadgets, but they do need to be sized correctly for the load. So… a building heat loss is in order.
I'm curious. Why two pumps in series like that? That makes no sense at all. You are going to be running primary/secondary, I hope, so two pumps will be needed — but not in series as you suggest.

@wyatts If you are experiencing some cold spots in your house, it may be due to that there is 121' of baseboard in one continuous loop, typical max length is around 70'.
When you exceed that 70', the last pieces of baseboard start to see lower temperatures and therefore don't put out enough heat (unless the lower temp was compensated for and more element was added) and then calculations were done based to fine the flow rate and head loss and then choose the proper circ.
Don't assume the boiler is closely matched to the heatloss of the house. 10 times out of 10, it is oversized.
What problems are you experiencing to say that the circ is undersized?

You needn't worry too much,Hedwig. I like Megaloc or Teflon Paste on any threads. Very innocuous and will not react with anything. A few wraps of Blue Monster Teflon tape clockwise around the underside of the trap capsules makes a nice seal and enables easy removal in the years ahead.
You should pat yourself on the back for taking this on.

Also no problem. It is like a Treasure Hunt when the defect is found, that is the Treasure. In your case you get at least two or three treasures depending on how you look at it. Interesting how it all played out, since you really did not come here for that exact issue.
1. You found the defective part without firing the parts cannon at the situation.
2. Your Gas bill should go down significantly, especially in the summer time.
3. You now know a lot more about your boiler's electrical system, and you got to dig out your meter and make good use it.
Sadly troubleshooting over the internet is often slow. Back in the day, I imagine @EdTheHeaterMan would have just grabbed a relay off his truck or I would have started with the meter in the first place. A meter is very handy when simple substitution fails or the parts are not immediately available.

Re: Rod size for pipe support
Most often, in plumbing, you will find the hanger does the sizing for you. A two-inch iron clevis serving a two-inch ID pipe will more often than not offer a 3/8" rod. The larger the pipe, the larger the rod requirement.
If memory serves, 3/8" will commonly stop somewhere at two or two and a half inches, and then the rod size increases from somewhere around that size.

If it's a 500 or 1000 gallon tank you probably can't clean it. The larger tanks have manholes on them for cleaning but smaller tanks do not. Three things you can do for a short term solution:
Don't let the tank get low on fuel
Use fuel oil treatment
Re pipe the burner suction line so it is not near the bottom of the tank. Suction lines are usually 6" above tank bottom.
I am more concerned with the age of your tank and the possibility of an undetected underground leak which could get expensive.
My best advise would be to abandon it and have it removed and install indoor tank(s)

Check the supply and return ducts from the freezer. It also could be the defrost timer or thermostat. The defrost timer and stat are usually relatively inexpensive parts so best to change both.
