I think your right. I don't think I ever replaced one that was replaced because it leaked. We used to take a hammer and bust the asbestos off of them. Then slide the top section off and hope it didn't smash the cellar floor, or the oil line lol. I think we got smart and brought a couple of old car tires and tried to land them on those. How they ever lifted the top section on those to assemble them I would like to know. I remember one top section it took 4 of us to get it up the stairs,

I would love to rehab a Pancake boiler like that...just to see how long it will run till it leaks...Those castings are as Thick as An Patton Tank...Thinking back, I don't think I've ever seen one spring a leak! Mad Dog 🐕

2000 billable hours is what you tell techs you are riding and flogging. It comes along with "this company isn't turning a profit". I spent 2 years at an 8-10 truck company pulling in flat rate and fixed bids way over the stated calculated hourly and every meeting we were told the company was losing money. 24 months of straight loss is running a charity and it wasn't true. Top heavy overhead and with two to three $100K trucks a year built, it's a laughable dishonesty. There's a lot of head games in that 2000 hours talk. On the flip side the logic for profitability is in there.

Thanks again @EdTheHeaterMan so much helpful info. I took a look at the performance data again, and the overnight 9.5 hours was a solid -25C to -28C ( around-13F) . when I looked at the run time specifically for those hours ONLY. I came out with the following:
The furnace ran : 3.26 hours on LOW fire , and 1.05hrs at high fire. The math worked out to 275,000 BTU's for those 9.5 hours
So at those temps and run times that seemed to yield a more moderate 28,947 BTU/h , and when divided by the sq footage a more modest 9 BTU/sq ft. so, I feel like aiming for "low teens" BTU sq ft. Is prob the right call here?
I already have had the NCB-240 installed for over a year with only a primary loop, so the boiler decision is a done deal, and you are right, we got that size for the DHW. I was looking in to this solely to decide if I could use 1" pipe and get the BTU's necessary.
I shall wait for you to blow another hole in my logic in short order

Agree with the above commenters. An "organized mess". Strange looking. Visually...well laid out.
Hydronically...notsomuch. Black iron is a strange medium to express one's self. The wiring is "veryfine" too. I gotta walk-away from this one. Creepy.
