Has the heat exchanger been thoroughly cleaned as outlined in the instruction manual?

Now you've done it! I know Paul has warmed up to this subject before.
I will say that "5PSI" to first order means "5PSI everywhere in the system," in which case nuthin' stacks anywhere.
If you assume that it's 5 PSI inside the boiler, then you have to explain while it's just atmospheric pressure in the returns… what's keeping the steam for pressurizing the mains?

Higher water level put the water level closer to the steam outlet pipe(s). The velocity of the steam/water increases going up the supply pipe. The higher water level gets caught in the increased velocity.
This will be exacerbated especially if the near boiler piping isn't right or is undersized.

In terms of "keep it simple," these systems have to be designed. There aren't rules of thumb you can follow that will guarantee a satisfactory result. Rather, we get people here all the time with systems that don't work well because they were never designed.
The three biggest sources of dissatisfaction:
- The floor can't put out enough heat to keep the building warm. A subset of this is that the floor can put out enough heat, but only when it's uncomfortably hot.
- The floor can't change its heat output quickly enough to keep up with changes in the heating load, so it overshoots and undershoots the desired temperature.
- The floor puts out enough heat to keep the building warm, but at such a low temperature that the floor isn't noticeably warm and doesn't give the "toasty toes" feeling that was expected.
These are all things that can be predicted at design time, if the system is designed.

the valve is desighed to let some water drip from the tub spout while the shower is running. at least that is what i was told by tech support

You can hook it up 2 pipe. Just drop the return from the rad down in the basement and make a water seal come back up into the main. The drop to the water sealhas to be the right length in relation to the steam pressure. No trap needed.

I used a 5/8 / 1/2 flare to 1/2 ips for that reason last time i ran in to this situation. maybe i posted a picture above 2 years ago when tis thread was new
