Here's your boiler's EDR output including a 33% pickup factor- so the actual output is 1/3 more.

Don't get hung up on heat loss or BTU's . Just Sq. Ft of radiation to Sq. ft. of boiler output 😉
Doesn't look like the pipes are insulated so you can write off the pickup factor (mostly). How well that 782 sq ft. matches your measured radiator EDR is what's important.
At the risk of sounding dumb, sq ft of radiation is the surface area of your rads, not the size of the rooms. (Seems your 200k number / 50 is the size of the house- 4000 sq ft)

An off topic question…. how well does that "Magic Heat Reclaimer" work that is connected to your flue? I've always wondered how well they would work with a natural gas boiler. Does it "reclaim" much heat?

Oh, this is 2 pipe. I thought it was 1 pipe from the boiler piping.
The vent(s) on the returns and the traps on the radiators need to both be working for the air to vent and the radiators to heat properly. In addition to either the traps or the vents being failed closed, traps failed open can let steam in to the returns and keep other radiators from heating by either closing the vent on the return or heating traps from the return and causing them to close. There should be no steam in the returns.

OK, I suspect the solder joints that connect the relay to the circuit board are failing, common defect.
Your zone valve wiring is not quite the way I would do it, but it looks like it would work.

i would always connect the R (load) from the transformer to the R on the thermostat. then connect the W from the thermostat to the motor on the Zone valve. This is a good habit to get into for future reference.Your diagram does not show the aux transformer connected properly. You need to use the Z on the L8148
I would also use the onboard transformer and not use the Aux (zone valve) transformer to power the control.

Thanks, everything works fine - burner has never operated better so I'm going to remove the gauge, put a plug in place of the gauge and leave it alone 😀

An overhead/top fed gravity hot water system will require more plumbing but in either case what you want and need is thermal mass. Thermal mass is money in the heat bank. In an overhead or bottom fed gravity hot water system the pipe, radiators and water in the system are the thermal mass that will radiate the heat back into the living space at 170 degrees+-.
Single pipe steam systems work well and have less piping as well.

Re: Small shop/storage building
When folks throw out those design numbers that is for the most severe days. Good chance 90% of the heating season you are above those design temperatures. I know our location in Milwaukee has been way above design most of this winter.
If you hit design or below, the room drops a few degrees, not a huge issue for shops that are used occasionally. Stay home those days:)
I worked with two different Mennonite construction companies in Missouri, installing radiant, that did only pole barns. There were many levels of insulation options they offered depending on the buildings use.
