Personally I would go w the 3 ton unit especially w only 23 registers using the 5 ton u it would not shorten any of your system short cycling and really not take advantage of the cooling modulation . Over sizing in ac is worse then over sizing a steam boiler being over sized ac does not run long enough to lower the humidity and you end up w cold air and a higher indoor relative humidity and not as comfortable as you should be . To use the heat pump you will have to be sure to use a indoor coil rated to for heat and the correct bi directional filter drier preferable installed indoors not out by the condensing u it as in just about every manual .
If you don’t have a hepa filter on your space pak air handler I would highly suggest you have one installed keeping your indoor coil as clean as possible is extremely important and nobody likes or does a indoor coil cleaning properly usually without some mess that’s saying a good washing off w water when done w any chemical cleaner even no rinse stuff. @HVACNUT is correct. One other thing I would consider, if you have an older model that doesn't have the CB201V circuit board and has the relays instead upgrading to the circuit board is not a bad idea. In my experience the heat sequencer relays in the older models have a high rate of failure.

Remove the electric compartment after disconnecting the motor leads from it.
The whole blower assembly slides out on a track after you remove the 4 screws holding it in the track.
Sounds like the hub is detaching from the fan. If so you'll need a new fan. If the motor repeatedly locked out on thermal overload because it couldn't turn, it might not be a bad idea to replace the motor and run cap at the same time.
If you're reusing the motor, you might need a puller to get the fan off the shaft.

Re: Pressure relief valve leaking... any advice?
Hi, I'll add that the "what is this" by the expansion tank is a float valve for releasing air. There are better ways of doing this function. You have an isolation valve under the expansion tank, but to test the tank, or recharge it, it must have no pressure on it from the system. A T with a hose bibb, or something similar above that isolation valve would let you figure out the condition of the tank and whether it needs to be replaced. I'd want to put a pressure gauge on the system, so you can see if it reaches higher pressures.

@EzzyT answered but if it was me they would have been changed when the main was off.As usual a work of art!How far back should he have gone? Since there are new valves installed I'm not too sure of your comment.
One question, all that work and you kept the old gas valves?

I had the same valve in this house on the main when I moved in. I kept an adjustable chained to the gas line just in case it needed to be closed. 1st chance I got it got replaced.

Wrought galvanized Iron and before that wiped lead. When I started on Deck jobs in NYC in 1986, anyone, plumber or steamfitter, seen using a tape measure got it taken and thrown across the floor or off the building! Rough guys.ha ha 😂 🤣 😆. I got grief because I had an 8 foot Lufkin instead of a 6 footer. In the mid 1990s this nice enough out of towner (traveler) from another U.A. Local, walked on the job with a Carpenters tool belt with all the pouches and that. They confiscated it....Different times...Mad Dog 🐕

Read of a fire investigation where a NG clothes dryer was removed, the stop was
shut off but the outlet not capped.
The washer, while in the spin cycle walked around a little and opened the ball valve.
Some source of ignition and the room went up in flames.

I think many of the mod con boilers have staging function built into the control
With a system sensor down stream if the separator the boilers would modulate on an outdoor reset curve
More and more variable speed boiler pumps being used, so those modulate with the firing rate
Variable flow, variable temperature makes the mixed temperature formula a challenge to use
The boilers onboard sensors feed all the data to the control fir sequencing and rotating
