@Bob Harper you lost me at legality, code and permits. All three of those benefit one group, manufacturers. Of course they don’t tell you this will work or offer a cheap way to heat your home, that doesn’t help them. That’s why they’re pushing electric heat and stoves, the least efficient way to heat but they can control it. They do offer a hydronic system in the way of an outdoor wood furnace for $20k+. Manufacturers lobby to get these laws and codes passed to help their bottom line, make it so only they can meet the requirements. That wood stove is 30+ yrs old, when it breaks I take out the welder and fix it. I scavenge all the wood I need for the winter from dead standing, zero cost. In the highly unlikely event that it fails I’ll be sure that you’re the first to know. You must be a blast at parties.

Around me you can pretty regularly pick up solar hot water collectors on Craigslist for free.
When you consider the cost and complexity it makes more sense to put electric panels on the roof and use electricity to heat the water.
I know that's not what the customer wants, but sometimes what the customer wants is not in their best interest.

Im going to hazard a guess and say the problem is just above the sheet rock.
The process of elimination. One step at a time till you find it.
When the noise is heard, push on the pipes one at a time to hear if the noise changes. Be careful they could be very hot.
You can use a stethoscope if you have one, or use a long screw driver with the handle against your ear and the other end on the pipes.

DO NOT BUY HTP PRODUCTS! If you do, you will wish you hadn't. They fail prematurely and the manufacturer does not stand behind their products.

Re: AFG burner stops in the middle of the night.
The Honeywell safety relay appears to be discontinued, so I'll put in the Beckett replacement and replace the CAD cell, and if that doesn't work I'll have her replace the entire furnace with a modern heat pump.
