what were the results of the combustion analysis? what does the flame around the flame rod look like? what were the gas pressures? is the bonding from the burner back to the control good? is the wire to the flame rod good? does the inlet and exhaust piping meet the instructions in the manual?
the error you are getting is "ignition proving error" so it is locking out because it isn't proving flame. that probably means it is changing how it is burning when you remove the additional resistance of the outside inlet piping. it could be whoever adjusted the combustion didn't do it properly, it could be the gas pressure is low, it could be the content of the gas changed, it could be that the inlet and exhaust piping doesn't follow the instructions.

tee a monometer in with the pressure switch on the inlet and outlet and see what is happening. which switch does the control say it is faulting on?

Transfer the oil to the temporary tank and connect to the existing oil line to get the burner(s) running.
Install new oil tank with new oil line, filter, OSV, etc. to the burner. Plug the end of the oil line at the burner, and close valves.
Fill the new tank while someone is inside at the tank to observe there are no leaks during delivery.
When the temporary tank runs dry, call the service provider and they'll come to connect to the new tank. Replace the nozzle and strainer. Prime and start. Combustion test. Done.

Don’t pump it over. Its waste oil now. It’s right in the instructions. If your contractor wants to ignore it, you need a new contractor.
No amount of filtering will make that oil ok. Only a fuel polishing machine would work.
It’s only about 60 gallons, let them take it to someone who has a waste oil heater. Or like the others said, use it in the existing tank until it gets down to about an 1/8.

If you use ODR you need to set a min. with CI boilers.
The dewpoint is not an exact number. It varies based on the fuel and the % of CO2, which you could read on a combustion analyzer, adjust the burner to the ideal range.
The 20∆ is just a random number used to design around, yours and many systems may never run an exact 20∆.
The heat emitters ALWAYS dictate the operating condition of the boiler or heat source. Unless you put a control to constrain, or force (not always a good idea) a system to run at a specific condition. Like a ∆T circulator.

it is not always the case that old heat emitters need high temperature supply.
Certainly not the entire heating season , if at all. Running some load numbers is the only way to know for sure
I have run cast radiators it 120f and you still feel the warmth radiating off them
Any time the iron is above ambient temperature it is giving off heat

Agree that there may be a real word scenario that is close to this, but as you said, it is a poor design idea. so the hypothetical may be a good test question, it often backfires with the students of the trade because in makes this bad idea something the the new technicians that are unfamiliar with best practice design believe that this poor design is something that is acceptable or even recommended by the industry. Inefficient and riddled with all kinds of problems, this hypothetical is not in the best interest of teaching our new members of the trade.

This is easy for me and unbelievable. Baxi. I hate to say it but its true, I have had more than a few go 10 + years without touching them. I got a call from what I thought was a former customer because I never heard from them. He let me know, that they hadn't called because there was no need. Maintenance conversation aside, I went over and found it running great. Needed a cleaning, and a flame rod and igniter. Here's the pic. I dont understand it, this thing was on LP, and only did radiant and hot water. It sees the hours, and should need more love. Baxi… I dont like them, but man they have held up for me, so I dont even know why I dont like them.

Far be it from me to second guess people motives, tendencies and persuasions, but why not install a quality brass manifold with individual shutoff valves, union connections and flow meters (Roth, Rehau, Uponor…..). Will it really break the bank?

you must've had a tee and a cap or a male and female adapter or something. the galvanized in my mom's house had a tee and plug for a 90 where there would have been no other reason for it other than they were short a 3/4 galvanized ell.
