what would cause a seven year old boiler to have a rotted section? hot water system , copper baseboard , no leaks. lack of proper fresh make up air to boiler room. don't know if this could be a factor.boiler probably somewhat oversized , bypass installed to temper return water. neopreme push nipples o.k. e.g. 75 anyone got the answer ?

Have you done a combustion analysis on the unit?
Could still be a pin-hole in the section, just enough to rot it out over that period of time???

How many zones in the system? Any zones especially small in relation to the total load?0 -

one 1 " zone & one 3/4 " zone. one thermostat. commercial bldg.0 -
Do you know
if the EG was taken apart when it was moved into the building? I've had to do this on a few occassions and re-assembling them can be a PITA.
It really sounds like a small leak that just took 7 years to do it's damage.

good possibility it was taken apart. never entered my mind but getting the new one in the cellar was an engineering extravaganza.0 -
That would seem to pretty well eliminate control as a significant part of the problem...0
