If the water feeder is coming on while the boiler is still running it sounds like the water feeder isn't wired correctly. Unless you have some kind of dual probe setup, the feeder should only be activated when the LWCO shuts down the boiler due to low water, and the burners shouldn't fire again until the water level is restored.

as for changing the pipes, well... i agree it was an overkill, but converted to a 1 pipe main and return (in same pipe). versus a main and a return pipe, saved a lot of space as well in the basement. there were rusting outside of the pipe, but you were right inside the pipe was pretty clean.
