Here’s a better view of setup - I probably should have mentioned, this feeds a built-in wall heater fan, which operates as its own zone (kitchen).0

That’s the wrong circulating pump for that application, the circulating pump needs to be a 3 piece bronze oil lubricated pump. That is going fail.
Plus the tapping that’s used as the supply is way to high it needs to be at the return piping or at the boiler drain tapping. Boiler needs to be skimmed too.3 -

I'm not sure how this application would cause the rusting between the electrical box and stator housing. The only things I'm aware of that can cause this are:
- Moisture following along the electrical wire as Hot Rod says, getting into the electrical box
- Condensation building up in the stator (between the rotor can and stator housing). This is more typical in chilled water applications where the water temp is lower than ambient causing windings to sweat (obviously not in this situation)
- A hole in the rotor can
Clearly this needs to be addressed - if the stator and electrical box flood you will release the magic smoke. Kidding aside, this circ is doomed to eventually fail, either from the excessive moisture in the wrong area or by the misapplication (wet rotor circs do not like the somewhat abnormal TDS and PH typical found in boiler condensate).
Agree a 3 piece mechanically sealed circ is a better selection (and replacing seals is much cheaper than the complete circ or it's cartridge).0 -
