I changed the thermostat and replaced expansion tank which was full of water. The two other zones work fine. Could it be the zone valve is bad and causing this problem

It could. Could be a few other things, too...Br. Jamie, osb

Would you have a Honeywell zone valve installed backwards?0

You replaced the thermostat and extrol to remedy the problem? Sounds like it's air bound. How's the air eliminator(s)?0

Is the zone valve opening? Some have manual over ride.
Return valve closed or flow/check not opening?0
