    Thanks for all the comments. It seems to me there may be multiple issues - perhaps skimming needed, no or not good main venting, maybe header pitch is off, and an oversized boiler. The Hoffman 41 vent is a little big for the space in the problem room and almost hits the "ceiling" of the radiator space. It still is spilling water out, but not as much as the vari valve. If I can make it through the heating season - I am going to schedule @EzzyT to come out and evaluate what needs to be done.
    The problem room seems to have some noise, water hammer. None of the radiators are silent, but not extremely loud at all.
    In the meantime, any other comments or suggestions always welcome. This forum has been a life saver.

    It's 3 things to do, always: size right, vent mains as crazy (and in balance if more than 1 main), and dial down the op pressure. I would also say, install a 2 stage burner if you have someone who knows how to do it. Major fuel saver and comfort raiser.

    What's your op pressure set to? With a regular pressuretrol, it should be as low as it will go 0.5 psi, with the inside dial on 1. Vaporstat, even lower. For this, you need to vent mains well, and then balance the rads.

    As to rad vent issue, once you are vented right and pressure is low, many problems may go away.

    You may try this vent for now: it may be impervious to water issues as it's forthe convector rad.

    The Hoffman is a good choice, or the Gorton #4 or #5. There's not much air in a convector so the vent doesn't have to be large.
