What is the best way to convert a gravity hot water system over to a one zone hot water system with a circulator pump added? Can the extra large main pumping be reused or do each cast iron radiator have to be reworked so you have a supply and return header and maybe a first and second floor zone?

A mod/con with a firetube HX is the ideal boiler for this application. You'll most likely be able to avoid primary/secondary piping and really simplify the entire system. Install it like a normal boiler, pumping away, and you'll be fine.0
