    Boiler rattles when reaching temperature

    I have a Hearthstone boiler, 212K BTU, tied to three air handlers and indirect water heater (4 zones total). This is a 3-pass boiler with a Riello burner similar to a Buderus, except it was made in Spain and assembled by a company called Hearthstone in Vermont. The company has since been sold. This boiler is 4 years old but has always had a severe rattle when heating up. It sounds like steel marbles rattling around inside the casting and has done this from day one. The rattle stops if you close the ball valve on the main riser and stop the flow. Several techs have seen it but nobody has solved the puzzle. Most just turn the upper limit down to avoid the noise, but the temp is too low when that's done. The latest theory is that air is somehow trapped in the system and percolating in the boiler. But, the air scoop appears to be working fine and there are no leaks anywhere in the system. The air handlers need the higher temp to work properly. Any ideas? This has tricked everybody who has seen it.

    I thought I was the only one to teach my boler to rattle. Have you scared the neibors yet?
