new boiler and vapor system

I would add a fudge factor to the EDR you calculate because the piping sizes were designed for all of the EDR. So, instead of 1.33 you might consider say, 1.5 times the remaining EDR. This should prevent excessive warming times upon cold start-up.

    shouldn't be a problem

@ 4 pounds pressure, it doesn't sound like it was very much a vapor system anymore! The lower boiler water level shouldn't be a problem with a 2 pipe system with dry returns anyway. Just be sure the return is properly vented. I might add an end-of-main vent with the pipe sizing typically used in vapor systems. We have a vapor system in this building and I questioned the wisdom of using an end of main vent on two pipe system. But heat distribution at the end of the main during mild temperatures was lousy. "So what's the harm in trying?" I thought. Tried it. It works great (for 5 years now). Heat distribution is most loverly even in the mildest temperatures.

    Make sure

the waterline will not be higher than that of the old Smith. It can be lower as long as it doesn't uncover any loops in the return piping.

I personally think boilers in pits are way-cool......
