Taco SR504 - EXP - master and slave question

I have two Taco SR 504(6)-EXP switching relays, one 4 zone and one 6. They are about 20 feet apart from each other. I have run a wire between the 1,2,3,4 terminals of each relay and switched one to master and one to slave as in the instructions. Each relay has a seperate power supply.
The slave relay is not functioning as it should - the circulators will not come on unless I switch it out of slave and the burner (cold start) does not come on when a t-stat calls for heat. The first relay seems to be fine except it did blow the 1 amp fuse at one point.
The instructions are not that good with no trouble shooting and they have nothing on-line. Any thoughts?

When the fuse popped was it from the slave board? Maybe a wire crossed by accident. This could mean the slave is done for. Double check your schematic. I have had my share of scorchers. I would agree to contact Taco tech. service. The local suppliers usually have that number. If you can't find it. Email me and I'll track it for you.

The fuse was on the master and it seems to work fine with a new fuse. There was also a relay for the end switch which was buzzing quite a bit in the "normal" mode that went away when I put it into "reset". The issue with reset was that the cir would not come on in a call for heat. This issue also seems to have stoped.
I should point out that both controls did and do work fine standalone, it is only when I tied them together that the issues started. All you do to tie them together is to run 4 wires from one to the other into learly marked terminals. I have checked these closely to be sure I didn't have any wires touching and that they were in the right place. I did use CAT 5 wire which is 24 gage and the secmatic called for 18-22 gage. I did double up on the CAT5 as it comes with 4 strands of two wires each.

Makr sure they are on the same phase of line voltage. It kicked my butt once.0
