relative to the boiler? Is it pumping in or away? Where is the circulator relative to the bypass?

Can you post a diagram?

It seems clear and obvious that your cold return water is the culprit. Follow the path of the water in your mind's eye and see why the return water does not take in bypass water.

Just some short thoughts.

    Gravity retrofit

    I'm going on a troubleshooting service call about a gravity system that was converted with a circulator. The new boiler is a oil Weil-Mclain 80%. The problem is that it soots up bad after a couple of months. The service guy that has been cleaning it doesn't know why the water coming back is so cold. It does have a by-pass in the near boiler piping and it has a grundfos up1542 pump. I'm not very efficient in oil but I do understand the basics and I never have worked on a gravity system. I would appreciate any tips for this service call. Thanks

    Is the bypass on the right side of your circulator?

    You probably have radiators with a gallons of water...

    Are you setup as a cold start boiler?

    You may need a low limit to keep the circulator from circulating cold water.
