I have several direct return, 2 floor older homes, systems that customers want fixed. Of course they complain about uneven heating. Both supply and return start at 1 1/2 at the boileer and decrease in size as they move down stream. The systems now are 1 zone for 1st and 2nd floor. Will seperating the floors into seperate zones help?????

Easier solution
install thermostatic radiator valves in bedrooms etc that they want to keep cooler. Normally this can be done with little or no piping change, and these units are self-contained so they don't use any kind of electrical hookup.
