Hydrotherm boiler

What would cause gas to light in the burner tube and not on the burner itself?

Orifice size is correct, gas pressure is at 9"wc outlet 10"wc inlet(propane)
pilot is strong, no apparent flame rollout and a clear chimney. Problem only happens intermitenly, and I can't make it light the same way twice.

Any ideas?

    Have you checked the levelness of the burner(s). We had a WM in a local school building that had one burner always lighting off the oriface and a few others that did it intermittently. Called my buddy Capt CO (although at that time he was just mild mannered Jim Davis!!) who suggested tilting the burners up towards the rear (it was NG), did it and the problem went away. Either the floor had settled or was poured out of level to begin with causing the burners to point (about 1/2 bubble) downhill. Nat Gas is lighter than air - it wants to go up. LP is heavier, it wants to go down, since yours is LP, check to see if the burners are tilted slightly uphill, that would certainly cause burning off the oriface, seen it a couple of times as well. I'd also check for sufficient draft. Draft problems (too much or too little) can cause the same thing.

    9 inch at the manifold?

    Most new Lp boilers I see are 10 inches at the manifold, min 11 at the inlet to gas valve. Do those numbers match factory specs, usually on the data plate on the boiler.

    I have this problem on some of these units. The
    installer did not do a complete convertion. They did
    not change the burners. The Hydrotherm is sent with
    natual gas and converted need to have the burners replace.
    The correct burner is stainless steel. I think the holes in the top are different. Not totally sure.

    Also try closing the air shutter slightly. {If no air shutter then change the burner. The wrong burner is in the unit.}

    Removed the burners and wire brushed the ports? A lot of times they will be gunked/rusted/cruded up causing the problem you stated. Also with a burner problem like that you need to run a combustion test on that unit to see what levels your exhaust gases are at. Usually when they burn back in the tube it's caused by too much air or poor mixing of gas and air. Draft problems can also affect the burners. Get someone with a combustion analyzer to test this boiler if you don't have one. You are literaly playing with fire.

    Actually, I took the burners out to clean them, and found a small crack in one, so I replaced all of them. Problem is not as bad, but still there. The unit is 8 years old, but the problem just started. I guess I'll have to tear the thing apart and make sure that it is absolutly clean inside.

    what should be my emergency action in case of high caustic excursion of say pH >11.0 and what steps are to be taken to identify the root cause of the problem?

    4 way mixing valve

    explaine the purpose? this valve has an out side-reset control mounted on it and also there is a manuel ball valve for the supply and return pipping. This is in the floor radiant heat.also if I bring back 130deg.water into the boiler I get water coming out of my boiler this is a replacment boiler and I was sent to chek this problem.Oh ya one more thing this is a propane Hydrotherm boiler and one of my burners is rusted up bad? OH boy! whats happening to me??
