Boiler size

Hello all,
I have a customer with a steam boiler that is about 5 years old, the top left of the cast iron rotted out and needs to be replaced. I have a couple of thoughts I'd like your opinion on.
1) I sized the boiler to the connected load to the I could and came up with 250 sqft of edr. The existing boiler(IN5) is rated for 358 sqrft of edr. I would like to drop down to an IN4 which is rated for 271 sqft of edr, but I'm not 100% sure of the load I came up with. What size would you go with?
2) The existing boiler has only one 2" riser, I'm going to install two 2" with a drop header. Do you think the single riser could cause the boiler section to fail? The leak in the section is near where the second tap is.
I attached a couple of pix.
Thanks for your input.

1. Verify your connected EDR.
2. Not likely the single riser caused the rot. More likely the addition of a lot of fresh water or the quality of the water. Both need to be investigated.0
