We have this job (boiler torn out by others after basement was flooded) where 30 feet of the main pitches back to the header riser, As usual, We piped in according to Burnham IN5 specs, ,, any idea about all of this condensate coming back to the header???

yep
You have to deal with the condensate. Could this have been a counter flow system? Only 6 or 7 radiators? Then it needs to be piped correctly for that.
If not, I've put a full size tee in the main just before it gets back to the header, and dripped in down to the return. Did the trick.0 -
Counterflow Mains
Hi- Just some visual to back up what Paul has suggested. The boiler pictured with the counterflow mains was done by Steve Gronski, a Rhode Island steam pro.
