How critical are the outlet measurements on a low loss header? As far as the center to center measurements on the supply and return side for the boiler and the heating circuits. We are thinking about trying to make our own and over size them to add more volume of water. I wasnt sure if it really mattered where the outlets were located.

Are you talking about a true hydro seperator with 4 outlets, two for the boiler and two for the supply and return headers ? If so how big are the outlet pipes you need ? We built one with 11/4 taps to a 3" copper pipe.( Thing of beauty) The 11/4 taps we kept less than 12" apart on both sides. I can't see how critical the spacing would be considering that the 3" barrel the four pipes tie into is the eqaulizer. Think of a swimming pool with two pipes coming out one side and two others out the other side. The pool keeps the two sides from fighting each others different sized pumps on each side of the seperator.
