with Brad. oversizing the header also tends to decrease the operating costs on many an installation.

stared a nice one today. multi zone, 30 at the moment, keep changing the house. had to remove everything in the boiler room, to lower the floor to prevent flooding the finished basement. when i replace the manifold, i know i need 6" to 8" spacing between supply and return. but is there a min or max spacing between zones?

    The closer you can get

the secondary supply and return tees for each zone to each other, the better. If you're using ProPress there's a minimum distance between fittings- can't remember at the moment but it's well within that range.

    Or

you can enlarge the portion where the tees are to compensate for any distance. For example if 1" main size with 3/4" tee branches, use 1-1/4" main size if the distances have to be wider than you would otherwise want.

More academic than anything else; the pressure drop induced even a foot between the tees is hard to measure. It may be enough to start unwanted flow but very little. As close as you can get them is the ideal.

To be fair, today's copper pipe and fitting prices, let alone Pro-Press fittings, will have a bigger impact on your decision.

    spacing

I believe the standard spacing is as stated for the P/S tees (closer the better) and 6x the main diameter between each zone takeoff. We just did a 28 zone Taco Load Match system and that's the spacing we used, with very good success. If using and 1 1/2" header, keep 9" in between the zone return tee and the next supply tee.
