I am about to do the piping work involved with replacing an oil-fired boiler with a Steffes ETS. This involves changing the piping scheme to a primary/secondary system. The existing piping is a spider's web of zone valved loops with the circulators piped on joint returns. That is, seven zone returns tie together to be served by two circulators. Since primary/secondary piping requires the secondary circulator to pump away from the primary loop, should I size my new secondary circulator to the GPM requirements of the existing header or to the GPM total of the individual zones?0 -

Your secondary pump should be sized for the longest run in you multiple zone set up. And don't forget that the complete secondary zone with everything calling needs "X" amount of flow so make sure you have ability to deliver to all zones at the same time BTU wise.
