how to size and where to install a by pass in piping for new boiler. when should a by pass be used? is pushing the water into cast iron rediators a good idea? how are the taco cir with the internal check valve? any problems?

A boiler by-pass is used to prevent condensation and thermal shock in the boiler. It tempers the return water by adding water from the supply side to the return. If you do this, you should use some kind of monitoring device on the return to the boiler. Either a thermometer or an electronic device ( ie: Tekmar) Check the installation manual for the boiler. This info should be there. "Pushing" water in any hydronic system is usually favored over "pulling". Taco IFC pump are OK but have had some problems with debris in the system getting into the checks, which are quite small. Use isolating flanges and clearing the check will be an easy task. If you've got an old system, a strainer ahead of the pump may be a good idea.

Boiler bypass
A boiler bypass will circulate cool return water into the hot supply water. The volume of water bypassed around the boiler allows the boiler to get above the condensing point to dry the flue pass area.
The bypass pipe should be the same size as the supply and return piping with a valve in the boiler bypass and a valve between the boiler and the bypass piping. Keep the bypass valve 100% open and create a false resistance by closing the valve restricting flow through the boiler.
By reducing the flow through the boiler you will also see a fuel savings.0 -
