For all who responded to this thread last week - I appreciate all the help and good ideas.
So I took all the advice. Took apart the burner assembly and combustion chamber. The thing was squeeky clean.
I was finally able to adjust the venturi down so that there was no more noise and the burner started. The only problem was my CO. O2 at approx 4.2, CO2 at about 9.4, but CO at between 135 - 225ppm.
Having Lochinvar come by tomorrow to take a look.

check out my before and after results under combustion results thread...you need more O2 in the results, and that will get your CO straight. Your excess air is likely low?

So,
Loshinvar came by today. The tech went through all the steps and found the same issues as me - the boiler would start to vibrate terribly when attempting to reduce CO concentration.
Anyway, he said that he had never seen that before. We temporarily resolved the problem by placins some pieces of cut up lead from a lead stub jammed between the fan and the heat exchanger. The thing worked absolutely silently. We are waiting to get a permanent solution from Lochinvar regarding the issue.

I've had noise issues with every brand
but so far every one was adjusted out. I had to take a Weil Ultra on LP a ways out of sepc to loose the hum, once. I did so with the boiler manufacturer tech support on the line.
What interest me is that fog horn looking device on the Ultra air intake. So far it is the only brand I have seen with such a device. Unclip it from the intake and behold some noise.
Every once in awhile I get a moan or two from my Knight. It only happens at high fire DHW calls when it quickly ramps up.
Maybe the propane batch, maybe the temperature of the LP, maybe the cold outside air into the fan, nobody can say for sure.

Noise on Knight
I would question your gas incoming pressure. Sounds like to me when you put more air to it you may be starving for gas causing the lean combustion. Put manometer on incoming and see if it stays in spec on high fire?0
