Push Start My Brain
I've thought myself into a corner on this one, and now my brain won't go. One of you...probably many of you...will give my brain a push!
Existing system. Almost new CI Peerless Oil boiler with a gas conversion burner on it. One hot zone...WH-7. One Taco 007 on the boiler. The infloor is mixed with a too small three way. Old 1/4" Bio-energy tubing that is still soft presumably 150 or 200 foot runs. Good manifolds. 12 zones. One Taco 0011. Oxygen ingestion is a problem...can't keep zonevalves or expansion tanks on it. Customer wants me to re-control the whole mess. My inclination is to use primary/secondary piping and isolate the tubing with a Flat plate heat exchanger. The boiler side of the HX would be run as an injection system off the boiler P/S pipng. The floor side of the HX would be a loop and the zones would be controlled with individual circs so that I don't have a big circ pulling or pushing on the smaller zones and the Bio manifolds. All components on the floor side will be bronze. How do I size the circs? It would be cool to be able to use Taco 006's 'cuz they just sweat right in without flanges and have a decent range so one spare part would fix any zone. The zones are small...single rooms mostly...so big volume isn't too much of a problem. I know there is a way to do the calcs right for an existing system...but my brain can't come up with it. One of you has the cheat sheet sitting one your desk or dashboard that I need!

Don't Pull on a Bio Manifold ...
...those insert connections take pressure, but not a vacuum.
BTW, I worked for Bio in NY (for way too long), so I can tell you that the head loss in Bio tubing, which is only .203" ID, is 17.74 feet of head per 100 lineal feet, at 0.2 gpm.
So with that kind of head loss, pumping away is mandatory.

That's the pressure drop IF
the tubes are not partially plugged, which is fairly common if it has been eating ferrous components. The byproduct of the steel injection ends up in that small id tube.
I've had some that I couldn't clear even with 100 psi water and air.
Before you spend a lot of time or money, be sure you have or can get flow through the loops. Some get to the point of no return
One high head circ will do most homes depending on the gpm flow you need. Typically a 13 foot head circ moves a lot of gpm also. A 0011 should move close to 200K, properly piped, of couse.
