low voltage to pump?
as though the air handlers are still air bound from the loss of water and need to be purged real good with the fast-fill feature at higher pressure. I've never been a real big fan of zone valves on air handlers due to the flow losses, particularly when they are installed remotely in high places like attics. From the sound of what your tech found with the rubber hose, this may be an ongoing issue that the owner has been trying to deal with on his own (even though he denied it). Sort of like the old "I only pushed the reset button once" story that techs get when they find a chamber full to the brim with oil.

Low voltage to pump
I got a call this morning no heat or hot water. We installed the system 3 years ago Buderus gas with 50 gallon indirect 1 circ and 4 zone valves 3 air handlers small 2.5 ton each. Sent a good tech he called shop and said there was a small hose on one of the purge valves and system was low on water the feed was off. Cust states nobody besides us has serviced unit. He refilled system the LWCO was not working he replaced it and started boiler. Had no flow so he replaced the circ re filled system and fired it when system came off priority and ZV opened for air handlers the fans would come on but they would turn off after a few min maybe 4 or 5 He let system run and callled me for my opinion I went and looked at the system the delta t was very high the fan coils would get hot and then turn on but the fan would take all of the heat out then they would shut off. I checked for air that was ok. The piping is all sized properly the boiler is making temp I must have no flow replaced another circ same problem. the only thing I can come up with is that the boiler aqustat is not giving the proper voltage to the pump.

full port
I installed full port ZV from callefi when we installed the system. They are located in the boiler room above the circ. The home owner is a single mom she probably cant replace a light bulb. I checked the service history and we went there 3 times for no heat two of them where boiler switch off one stat off. She did have some work done in the basement the only thing i could think of was they needed water and just opened the valve.

Hi MIke
When you said that the aqua stat was not providing proper voltage tot he pump, did you check it and see what the actual voltage was? Air sounds like a good place to start. Purge the zones and see what kind of delta t you have.
